Darkeldar I hope this helps you or at least helps some one. I've used this method on tubes as big as 6" diameter to tiny tubes for hand rails.

In seeing if I can get this large terrain piece put together for Gencon, I pulled out the tubes I needed to make the saddle cuts for. I had, since the last post, discovered the sine curve I needed and adjusted it for the circumfrance of the tube. I printed out a pattern, taped it to the tube...and realized that the cut was too tall. I kept the amplitude the same as the diameter and it was evident that the cut was wrong. So I went back to my pattern and resized it to 50% of the height. This got me within 3/16" of fitting perfectly, so I finished the cut with Sassori's sanding tip.

So I have at least 3 more tubes to cut, then I have to design the rest of the structure.
